I would image the problem is due to a combination of:

1. Outside radius of any material will expand/contract the most (particularly as that's the friction surface on a rotor).

2. Not enough meat on the disc to give it adequate strength.

3. Poor casting quality.

My bet is, if you replace them with the same part, the same problem will occur.

Solution: Lotus/Vauxhall OEM brake setup for 10% of the cost, or some other cheap brand OEM setup (which is what I did in the end (Porsche + Alfa for about £350).

When installing/keeping OEM parts (eg Vauhall brakes) you can be pretty assured that the OEM has done it's best to ensure a minimum of faulty parts. No mass produced car manufacturer wants thousands (or millions) of warrantee claims, so they do their utmost to make things (including brakes) work and last well. If they didn't they'd go bust.

Conversely, 3rd party sellers like AP or whoever don't give a sh*t, as they rarely/don't offer a redeemable warranty.

QED and a lesson to be learnt about the different business models. :(

The reasons for the outcome are quite obvious, by catching only the outer section of the disk not only has it heated this section causing a large heat differential with the rest of the disk but because the outer section is doing all the work it's temperature will be even hotter than a normal working disk.

With the current setup it's unlikely you will see anything but the same again if you just replace the disks.

Not sure what the problem is though...

Are the disks not matched to the pads in terms of sweep geometry? the entire surface should be swept less a small section in the centre for clearance reasons.

Are the callipers spaced out too far?

Bell/disks too small?

having seen this brake disc it's apparent the outer pad is not heating the disc evenly, you can see this in the above photo, the inner 15mm is silver and the outer area blue. The other side of the disc is all blue (across the swept area)

Seriously Lotus do a 295mm Alcon disc which I believe has a reduced pad sweep surface/larger diameter hub for a 4 stud bearing. I'm guessing you don't want to buy AP again.

Yeah I have been looking at Alcon rotors and have been talking to Dave he says they fit my bells which is good but doesn't understand why I want to run smaller and nor do I to be honest I have ran 308mm discs on vx's for years and No issue, these rotors are 304mm There is obviously a problem somewhere tho. Good news is eliseparts geary responded straight away and we where talking at 4.30am this morning!! I have removed the other rotor (which was very hard to get off the hub for some reason) so I'm going to drive there tomorrow afternoon

Spoke to these guys to get some rotors cut to your bell sizes? http://www.reyland.co.uk/discs/ JG and I had them made to suit AP bells on the VX and you can choose grooved, J-Hooks etc etc
