Finally began work on whe manifold. It took an age for us to find a method that worked for cutting the collector sections but we got ther in the end. Heres the progress so far.

heres the jig knocked up for the chop saw to get our anges and lengtg all the same when cutting.

Heres how we got the a gle for our second cut, using the bevel gauge against the chop saw blade and our first cut.

this is three of five sections we had to cut and clean up to make the merge collector

next we welded the colector as two seperate pieces and the joined them together...

While mathew completed the collector. I prepped all the bends ready to start the manifold.

with one runner completed we decided to check it against the engine for clearence etc.

This showed that the collector was about 2" too far out from the engine and would cause problems with the turbo attatched. Easily rectified just by shortening the staight on the runner, and adjusting our jig to suit.

Once this was done we could crack on and complete the manifold to the state its at now ..

Here the jig with the adjustments done.

and this is the manifold so far. Tacked up and ready to be broken down again for final welding.

And on the car with turbo and filter attatched.

and finally weve tacked up the pie cut 180° bends to go on the back boxes. Just waiti g to set up a perge system to get everything welded up..

Might want to look at using Solarflux-B:

Saves a lot of argon as you don't need to back-purge with this stuff. Just mix with some methanol, coat the back and weld. It forms a glassy like coating.

 

Not suited for sanitary/foodgrade welds, but fine for exhausts and others.

 

Might also want to check out the Simons weld bends that are extra-tight for the loops on the silencers:

May save cutting a lot of pie-pieces to make the bends.

Would a boomarang log type manifold not do the job? What is the firing order?

thats what was on it originaly with the k04. Could have used a cast log type manifold but this wouldnt work as it would have placed the turbo in the wrong position for us and id already bought the turbo with the tial housing which didnt suit, we decided the tubular would be nicer and more worth the effort if we were making it ourself.. the firing order is 12453

What thickness walls are those 90 degree sanitary bends BTW ?
